Make sure the HUD is cropped. I
really don't know if this matters or not, but I always make sure to do it before saving a HUD, and have never experienced any crashes. Instead of overriding the current .tga HUD file, try saving it as a new HUD, and then change the path in the weapon.fpi to the new HUD.
To move the HUD'S coodinates on the screen, just change it's 'hudx=' and 'hudy=' values in their .fpi file. The values are percentages.
